The need for a heavy lift replacement aircraft remains vital to supporting the Marine Corps in present and future warfighting concepts. In spite of the recent setbacks associated with the program’s development – rate of closure in technical deficiencies – all of the technical deficiencies are solvable issues. To date, the CH-53K has flown more than 1,370 flight hours towards the completion of the program. It has also demonstrated the lifting of 36,000 lbs and operational gear like the Joint Light Tactical Vehicle. During FY 2020, the program will continue to execute developmental test flights including propulsion qualification, initial shipboard qualification, aerial refueling, hot/high altitude testing, structural loads demonstration, window/ramp guns testing and fire extinguishing system development.

The CH-53K King Stallion helicopter that Sikorsky is developing for the U.S. Marine Corps is the Lockheed Martin subsidiary’s first production aircraft built with a completely digital, paperless design, said Andreas Bernhard, the helicopter’s chief engineer at Sikorsky. Looking ahead to the 2020s, Bernhard predicted, “our most profitable product is no longer going to be the Black Hawk, but the CH-53K.” New technologies on the CH-53K also include composite rotor blades that he said “generate enough lift to carry an empty Black Hawk,” a transmission with improved power density than previous generation Sikorsky helicopters, and digital engine controls in the cockpit.

Beschleunigte Elektronen können vielseitig eingesetzt werden, um anspruchsvolle Fragestellungen rund um die Fertigung von Luft- und Raumfahrtkomponenten zu lösen. Hierbei wird die thermische Wirkung der Elektronen genutzt, um Metalle zu schweißen, zu verdampfen oder sie in der Randschicht zu modifizieren. Mit am Fraunhofer FEP entwickelten Elektronenstrahlquellen und Verfahren lassen sich beispielsweise Wärmedämm- oder Korrosionsschutzschichten auf belastete Komponenten der Flugzeugturbine aufbringen, präzise Staudrucksensoren fügen oder die Oberflächengüte additiv gefertigter Flugzeugkomponenten verbessern. Aber auch für die Qualitätssicherung eignen sie sich Elektronenstrahlverfahren bestens. Durch das Einbringen einer definierten Elektronendosis auf Bauteile kann deren Belastung durch Teilchenbeschuss im Weltraum simuliert werden. Geringer Kerosinverbrauch und Effizienzverbesserung zählen zu den großen technischen Herausforderungen beim Bau von Flugzeugtriebwerken. Innovative Schutzschichten sind dazu ein Schlüssel. Gemeinsam mit dem Triebwerkshersteller Rolls Royce Deutschland im brandenburgischen Dahlewitz hat das Fraunhofer IWS Dresden eine Technologie entwickelt, die Erstaunliches leistet. Mit Hilfe eines hochpräzisen Lasers werden winzige Strukturen aus Metall erzeugt, die für eine außergewöhnliche Haftfestigkeit einer keramischen Einlaufschicht sorgen. Diese ist bei Start und Landung eines Flugzeugs extremen Temperaturwechseln von über 1000 °C ausgesetzt. Innerhalb von zwei Jahren unterstützten die Fraunhofer-Spezialisten für Werkstofftechnik und Additive Fertigung das Unternehmen dabei, die Laborergebnisse in die industrielle Serienfertigung zu bringen. Die additive Fertigung hat sich bereits in vielen Branchen als Ergänzung zu konventionellen Fertigungsmethoden etabliert. Auch in der Luft- und Raumfahrt bietet sie neue Design- und Konstruktionsfreiheiten. Gemeinsam mit dem Lehrstuhl für Konstruktionstechnik der TU Dresden hat das Fraunhofer IFAM eine Methodik zur Optimierung von Bauteilgeometrien für die additive Fertigung angewandt, womit sich beispielsweise das sogenannte Main Gear Bracket, eine Schlüsselkomponente im Helikoptergetriebe, nun in nur einem Schritt herstellen lässt. Bisher wurde das hochkomplexe Bauteil aufwändig aus verschraubten Guss- bzw. Frästeilen gefertigt. Mit Hilfe des Elektronenstrahlschmelzens und der verbesserten Geometrie können künftig nicht nur Fertigungsschritte eingespart werden, sondern bei gleicher Funktion und Festigkeit sind die Wissenschaftler auch in der Lage, das Bauteilgewicht wesentlich zu verringern.
