This is the final part of the 2006 speech given by Rockwell Collins CEO, Clay Jones. I worked at Rockwell Collins from 1999-2017, and was heavily involved in the Lean Electronics program. In this clip, he answers audience questions: 1) How to immerse Lean into the culture? 2) How is he going after employee healthcare costs? (asked by George Koenigsaecker) 3) What are the biggest barriers he is concerned about? In his answers, he mentions the importance of coaching and mentoring, but also discusses the classroom and virtual training courses, knowledge management and the Communities of Practice program. He also shares some of the work that Rockwell Collins has done to drive Lean into healthcare (including a grant program I worked on). Finally, he stressed the importance of not being complacent, always looking for waste and reducing cost of nonconformance, and the strive for continuous improvement. I also share my thoughts on what happened to the Lean program when Kelly Ortberg (now the Boeing CEO and President) took over for Clay in 2013. This allowed them to address the wastes in the handoffs between major processes. The VSM roles required them to change their roles, metrics, behaviors and cost allocations. "Lean is a journey, not a destination" - Clay Jones He also shares how they expanded Lean into innovation and creative processes like Engineering, Design and Development and Research. This broke the stereotype that Lean was only for manufacturing. Digital twins captured by aircraft, the new Boeing CEO is named, the airline fee disclosure rule hits a roadblock, the NGAD fighter is paused, the FAA approves BVLOS flights, Wheels Up continues to lose money, and the cause of the fatal CV-22 Osprey accident. Guest Ron Chapple is the VP of Global Strategic Solutions Digital Twins at NV5 Geospatial. He leads a team that works with clients worldwide to acquire, process, and analyze high-resolution lidar and imaging data to create digital twins for various industries and applications. The team uses leading-edge technologies and sensors to capture and visualize data. The digital twins created by NV5 are virtual representations of physical objects, processes, or systems that can be used for real-time monitoring, analysis, and simulation. Digital twins can have applications for many industries, including aviation, energy, education, manufacturing, construction, healthcare, and transportation. Organizations can also use them for training and emergency planning and response. Ron describes how geospatially correct digital twins are created using LiDAR, optical, and other sensors, typically with helicopters or drones, and sometimes with fixed-wing aircraft. We learn how multiple sensor data is combined for the digital twins and the requirement for precise piloting. Ron also illustrates aviation applications for digital twins by explaining some of the airport projects undertaken by NV5. These applications include obstruction analysis, real-time monitoring of ground traffic, and operations simulation. Ron has more than 10 years of experience in lidar and imaging. He founded GEO1, a company that specialized in electric utility, oil and gas, archaeology, and coastal and highway corridor acquisition projects. GEO1 was acquired by NV5 Geospatial in June 2022 and has expanded in scope to include virtual reality, virtual production, and digital twin creation. Ron got his start in aerial cinematography. He worked with USA Today and National Geographic on projects that won a Pulitzer Prize and several EMMY awards and traveled to remote and challenging locations, such as Patagonia, the Arctic Circle, Mt. Everest, Colombia, and Hawaii, to collect and document data that can help preserve and protect natural and cultural heritage.

Dawnlough Precision is a subcontract manufacturing business that has travelled a relentless journey of growth since it started manufacturing tooling for the aerospace and medical industries back at the start of the millennium. The ascension to success has arrived through an aggressive growth strategy and investment in high-end machine tools. Part of this high-level investment journey has included the arrival of two Bumotec 191neo turn/mill centres from Starrag. By Rhys Williams Initially founded in 1987, the turn of the millennium has seen the Galway manufacturer gain accreditation to ISO: 9001, ISO: 13485 and AS: 9100D, establish a design department and increase its manufacturing facility to 50,000sq/ft. Underpinning this growth is the adoption of advanced production tools such as FMEA, PPAP and SPC. To maintain its growth trajectory, Dawnlough has invested in the most flexible, capable and productive machine tools – and this is why it has recently taken delivery of two Bumotec 191neo machines. The world-class production facility on the West Ireland coast has more than 54 CNC machine tools that provide premium manufacturing solutions. Recently acquired by the Acrotec Group, the 110-employee business is still run by longstanding Managing Director and previous owner Brian McKeon.  Looking at the path the business is taking, Keith Kennedy, Aerospace Production Manager at Dawnlough says: “We manufacture high precision components for the Aerospace and Robotic Assisted Surgical Industries as well as tooling and production aids for the medical device sector. When I started in 2006, tooling was the main business focus, but as the aerospace and medical device industries have expanded locally this presented many opportunities. Our aerospace work started with seating components for Rockwell Collins, which led us to 5-axis machining. We then progressed to flight-critical components for the likes of Spirit Aero Systems and Pratt & Whitney. Similarly, we progressed from manufacturing medical tooling and instruments to producing complete assemblies.” Discussing the expansion in the medical industry, Keith continues: “Our core business has predominantly focused on vascular work and from this, we have expanded our offering. We now produce an array of components for our RAS customers as well as consumable instruments. The First Bumotec on the Emerald Isle It is here that the search for a suitable machine led Dawnlough to purchase a Bumotec 191neo FTL-R in June 2022. Discussing the acquisition, Keith recalls: “We had several components we initially targeted for this type of machine.”  “We needed a machine with very high levels of accuracy, short cycle times and incredible efficiency because it's a very competitive market. We visited many companies, reviewing high-accuracy machines, but it's only as you look closer and purchase one of these machines for this type of work - you really see the ‘value-add' they bring. We were looking for repeatability, flexibility, high spindle speeds, the ability to machine hard material and 2-3µm precision on production runs. We had very specific requirements and we were not sure if it was going to be achievable.” “Some of our initial trial parts were 46HRc and we are using tools from 0.1 to 0.5mm. We needed repeatability of 2 to 3µm, but we needed to hold that overnight. Some of the functions of the Bumotec machine such as the software for monitoring the machine, the cutting load, the contact cutting time and the large 90 tool ATC in the machine are incredible.” “It was a huge investment and an unknown risk, but the Bumotec ticked all of our boxes. The big thing about Bumotec was the flexibility. It offered everything we wanted. It's an exceptional machine with accuracy that takes our business to a different level.”  As well as machining 46HRc parts, there was also a need for specific RAS parts that were a key driver to the first Bumotec installation, Keith says: “We were machining these parts in batches of 200-off up to six times a year and there are 6 different parts in the family with a projected ramp-up of 200-300% a year. So, we wouldn't have been able to support the customer with our existing method. There was also a fallout due to accuracy, as we couldn't 100% meet the GDT accuracy.” “We needed to put a bar diameter in the machine up to 1.5 inches whilst also running high precision production runs of small instrumentation parts. The Bumotec also had the sub-spindle and a robotic unit which was important, as we need traceability for every part we make. We took demonstration parts to Bumotec in Switzerland in April 2022 and we received the machine in June. Success Brings Machine Number 2… Following the success of the Bumotec 191neo with FTL-R configuration, the Galway company then added a second Bumotec 191neo in March 2023. Supplied with an FTL-PRM configuration, the second Bumotec 191neo was introduced with complete automation and a 20-position pallet station for lights-out production. As Keith continues: “What they offered us with the second machine was a complete turnkey solution for our instrumentation components. We had given them a target for extreme levels of precision and production volume with the flexibility to produce families of parts.” “We needed to machine materials from 46 to 52HRc such as 17-4 and 420 stainless steel as well as titanium. The instrument parts for use in invasive robotic surgery include tools like grippers, cutting instruments and scissors. We are producing the parts in medium to high volume runs across two different parts in various quantities per month.” Some of the parts had very long cycle times on the 5-axis machines and this needed to be reduced to below 30 minutes with 48HRc material. Not only was the cycle time a challenge, but Dawnlough had to attain precision levels in a production environment with the flexibility to produce upwards of 30 different components. Initially machining 20 to 50 parts a month, the schedule was set to rise rapidly to 200 parts per month before reaching production volumes – numbers not possible on a 5-axis machining centre.  “With the second machine, we knew exactly what Bumotec could offer, so we worked with them remotely. What Bumotec offer is exceptional and way beyond anything we had anticipated. With the original Bumotec 191neo FTL-R, we had the sub-spindle, but with the next set of parts we needed the Bumotec 191neo FTL-PRM. With this machine, we had the option of the vice, a 3m bar feed and also a robot loader. We needed the robot loader for traceability. It also expanded the capacity of the machine where we could go from 50mm barfed stock to 80mm billet loading.” “The sub-spindle option we had on the FTL-R wasn't feasible for the parts we needed, whereas the FTL-PRM gave us two vices. Without the vices, we would have needed to undertake secondary machining, so to be able to pick up the component in the vice and conduct the second operation in a single cycle was key to finishing the parts.” Contributing to the conversation, Dawnlough's General Manager, Mr Eddie McHugh adds: “We were machining parts on our 5-axis machining centres and we needed to increase output by 400%. We were machining around 400 parts a month on two different products with a cycle time of 45 minutes. This was tying up two machines and one man permanently every month. On second and third shifts with fewer staff, we had concerns about machine tolerance drift, so output was reduced and it also made inspection labour intensive.”  Looking at additional savings with the arrival of the Bumotec 191neo FTL-PRM, Eddie adds: “There is a labour saving with one man running two machines around the clock. Additionally, with the pallet loader, the parts are loaded into the machine and back to the pallet loader in a specific order which made huge savings on inspection. We have also made considerable savings on tool costs and changeovers and this is a credit to the 40,000rpm spindle.” With machine tools from 10 different manufacturers, Dawnlough has one machine alongside the two Bumotec 191neo that is commonly used in the medical industry. Comparing this machine to the Bumotec, Keith continues: “In comparison, the Bumotec has increased capacity, it has a larger tool library, higher spindle speeds, a larger diameter bar capacity and a lot of other features that just offers so much more flexibility. It's not only a better and more flexible option, it's a more robust machine.” The Future Looking to the future, Dawnlough has plans for more Bumotec machines and continued expansion, which will certainly continue with the ambition of the Acrotec Group. “The machines are extremely flexible and this means we can just change the programmes over, the jaws and collets and it is ready to go in less than 2 hours. For our high-precision mid to high volumes with a high mix of complexity – the Bumotec is the perfect machine for our business.” Service Dawnlough is well positioned to serve its customers – but machine tool suppliers have not always served Dawnlough with a level of customer support that a leading manufacturer would expect. Referring to the service and support from Bumotec, Keith concludes: “The service is exceptional. There is absolutely no comparison to some of our other machine suppliers. Starrag is a brand with a limited footprint in Ireland and I believe our Bumotec was their first machine in Ireland. Despite other brands having a larger footprint in the area, the Bumotec support is second to none.”  Eddie concurs by adding: “The service from Bumotec is probably the best we have had. If you need engineering support they are there straightaway, whether it's engineering support, post-processors, technical queries or anything else. The support has been fantastic.”

We've discussed the silver tsunami on the show numerous times, the unprecedented rate of which employees are retiring. When engineers and other employees retire from companies, they take with them more than a set of gold cufflinks or an engraved plaque. In many cases, they also take with them wisdom and knowledge. Perhaps this is never truer than in the case of Mike Konrad's guest today. And who is that? Doug Pauls. Pauls holds a B.A. in chemistry and physics from Carthage College, and a B.S. in electrical engineering from the University of Wisconsin, Madison. He worked nine years for the Navy, eight years as technical director of Contamination Studies Labs, and more than 20 years at Rockwell Collins (now Collins Aerospace), in the Advanced Operations Engineering group where he is a technical fellow and, a principal materials and process engineer. He was awarded the Rockwell Collins Arthur A. Collins Engineer of the Year Award in 2004 as well as numerous other awards. Paul is a longtime (well over 30 years) IPC chairman and was awarded the IPC's Hall of Fame Award in 2017. Most notably, he is known for his expertise in surface insulation resistance testing, cleaning and cleanliness assessment, conformal coatings, and how to investigate and qualify manufacturing processes. He has been a U.S. representative to ISO and IEC working groups on SIR, electromigration, and cleanliness reliability standards. He has participated in numerous national and international consortia on electronics manufacturing materials and processes. He recently led a team of SMEs to redefine the cleanliness provisions of J-STD-001, culminating in what is presently J-STD-001H. To take liberties with a famous Mark Twain quote “rumors of my retirement have been greatly exaggerated”. For several years now, I've heard rumors of Pauls' retirement. Well, that day has finally come.  Konrad talks with Pauls about his long career within the electronics assembly industry: his triumphs and challenges, and his journey in this ever-changing, dynamic, and challenging industry. In our latest episode of "Echoes of Valor," we're treated to an engaging, often compelling, conversation that bridges the historical and the contemporary aspects of military aviation as Masters of the Air winds down. Hosted by Colonel Tom Rendall in partnership with The National Museum of the Mighty Eighth Air Force and The World War II Foundation, this episode features two great United States Air Force leaders: Brigadier General Paul W. Tibbets IV (USAF Ret.) and Lieutenant Colonel Fred Swan (USAF Ret.). This episode is especially compelling because it carries the legacy of the Mighty Eighth Army Air Forces during World War II, through to the evolution of airpower, and the impact of these experiences on future generations of airmen.   Brigadier General Tibbets, with a lineage deeply rooted in our nation's military history, shared insights from his illustrious career, which includes over 4,000 flying hours in B-1 and B-2 bombers. As the grandson of Paul W. Tibbets Jr., the pilot of the Enola Gay during the Hiroshima bombing, General Tibbets carries forward a legacy of critical importance in the realm of nuclear deterrence and strike readiness. Beyond his military career, Tibbets also serves as the President of the 8th Air Force Historical Society. Lieutenant Colonel Fred Swan discusses his experiences drawn from his 20-year service in the Air Force, including a critical mission during Operation Iraqi Freedom. As a weapons systems officer aboard a B-1B Lancer, Swan played a key role in a precision strike aimed at decapitating the Iraqi leadership. Now, as a Senior Systems Engineer for Military Flight Simulation at Rockwell Collins, Colonel Swan contributes to the advancement of today's Air Force pilots, ensuring they are equipped to meet modern warfare's demands. In an October, 1998 file photo, retired Brig. Gen. Paul Tibbets Jr., left, and his grandson, then-Capt. Paul Tibbets IV, fly the last flyable B-29 Superfortress, ‘Fifi,' in Midland, Texas. (Photo courtesy DoD) General Tibbets shared how his grandfather's legacy shaped his approach to leadership within the Air Force, while Swan reflected on how his leadership roles prepared him for high-stakes missions around the world.  The preservation of our nation's military history and legacy was another focal point. Both guests discussed their roles in ensuring that the history of the Eighth Air Force and military aviation's technological advancements are shared with new generations.  This episode of "Echoes of Valor" serves as a reminder of the enduring legacy of military aviation and its vital role in shaping our past, present, and future.

This is Stephen Schmidt from the Gazette Digital News Desk, and I'm here with your update for Friday, July 14.There will be another day with a chance for rain, although a lot is uncertain. According to the National Weather Service it will be partly sunny in the Cedar Rapids area on Friday. There will be a 50 percent chance of showers all day. The amount of predicted rain will be less than a quarter inch in total, except in areas where thunderstorms develop. The city of Cedar Rapids will soon launch its process of refreshing the master plan guiding development of the approximately 130-acre greenway along the west side of the Cedar River — providing a vision for enhancements and recreational amenities alongside flood protection. The Cedar Rapids City Council this week signed off on a contract with Brooklyn, New York-based Michael Van Valkenburgh Associates Inc. to update the greenway parks plan for $262,800.The greenway plan will cover three areas: the Time Check neighborhood running north; the central riverfront in Kingston Village; and Czech Village in the south. The greenway project will be coordinated to work with other city renovation and flood control projects as the city seeks to continue to improve the spaces that were heavily hit by flooding 15 years ago and by a derecho in 2020.There will be some new local flight options available to Florida, just as the temperatures start to get colder here.American Airlines on Thursday announced it will add a direct flight to Miami from Cedar Rapids, starting in November,The Saturday-only seasonal service will run November through March. The announcement came the same week that Allegiant announced that, also starting in November, it will offer nonstop flights from The Eastern Iowa Airport to the Fort Lauderdale-Hollywood International Airport — marking the airline's ninth nonstop flight route out of the Cedar Rapids airport. The new flight will fly twice a week. Allegiant announced introductory fares would start at $60, for one-way flights. Initial plans called for the new Cedar Rapids flight to be offered year-round, but Allegiant considers all of its routes to be seasonal because its business model is built on offering low-cost airfare during vacation seasons.Mike and the late Esther Wilson of Cedar Rapids have given $1 million toward the renovation of the Herbert Hoover Presidential Library and Museum in West Branch. The Hoover Presidential Foundation said the gift has pushed the “Timeless Values | Modern Experience” fundraising campaign to roughly 65 percent of its $20 million goal.Esther Wilson, who died in July 2022, was an active volunteer with RSVP, assisting Erskine Elementary students with mathematics and providing bookkeeping support to older women.Mike Wilson, now 97, was an engineer at Rockwell Collins, who had limited time for other activities while working but embraced volunteer work after he retired, assisting student robotics teams and serving on his church's board of trustees. An area in the museum dedicated to standards and regulations, a topic in which Hoover, an engineer, played a pivotal role while U.S. secretary of commerce, will be named in Wilson's honor.

Kert joins Brian again to talk about Kanban Kanban is a pull system of working where work is ‘pulled’ in based on a team’s capacity. Whether it’s a card from a backlog, or a bin of items on a manufacturing floor, the concept of pulling in work is common to both kanban and scrum. It supports the idea of being agile because whenever you’re pulling work in, you’re basing it on the latest feedback and emergent needs so that you can focus on delivering the most value. Part 2 will continue the interview into the Real Estate endeavors. He has two associate degrees in electronics, an undergrad in Electrical Engineering and a Masters in Systems Engineering. On my way to get to a decent tech job, I worked at grocery stores, pizza place, painting and fixing consumer electronics. I worked 5 years at Rockwell Collins before going back to NDSU for my EE. After school, I worked 10 years at Ball Aerospace. For the last 15 years I have been working at a big engineering conglomerate that has been a great adventure. Secrets to his Success God has had his hand on me and directing my path. Staying focused on your goal and prioritize them. Education Learning from life experiences. Having permission to fail, well, to give it my best shot and possibly fail, and then address the issue. My favorite books are "Rich Dad, Poor Dad" and "The richest man in Babylon" and my favorite podcasts are "Bigger Pockets" and "The Double Comma Club". A book not referenced but has changed my mind about sending kids, especially boys, to school as early as possible is "Outliers" by Malcolm Gladwell. He gave example after example about how the oldest kids in the class have a greater chance of success than the youngest. It took years of my adult life to overcome that sense of being always behind, so my son is one of the oldest in his class.

The aerospace and aviation industries are changing as result of consolidation. Driven by need and the demands of large OEM's, Rockwell Collins, UTC, B/E Aerospace, Esterline, Embraer and Bombardier and others have taken some dramatic steps to ensure shareholder value. Where does this leave the little guy? Is he sunk, or is there room for entrepreneurial spirit? How does he compete if he's, defacto, competing against his customer? In a quick 20 minutes, my good friend Matt Johnson and I discuss the coming changes that smaller players will face.      If Boeing succeeds, it will change the industry. –Craig Picken   Takeaways Boeing's move into “Global Services” means they are now competing against their former suppliers. But $60 Billion is a BIG number.  If successful, Boeing will transform an entire industry.   Innovation in the industry is alive and well. And, it's coming from smaller, more versatile players with quick reaction times. Don't ignore them.   Smaller companies need to find strong players who can multi-task. The successful “big company” executive doesn't necessarily bring the right skills to a start-up.   Learn More About Your Host: Co-founder and Managing Partner for Northstar Group, Craig is focused on recruiting senior level leadership, sales and operations executives for some of the most prominent companies in the aviation and aerospace industry. The plan includes a few exceptions for humanitarian support.  When new sanctions were put in place last year by the United Nations Security Council, some of those measures were in line with regulations Canada already had in place.  At the summit, participants agreed to "consider and take steps to impose unilateral sanctions and further diplomatic actions that go beyond those required by UN Security Council resolutions."  But what those efforts could look like, were not disclosed.   Cascade Aerospace C-130 Hercules aircraft  Cascade Aerospace has been contracted to perform avionics modernisation of one (FAM) L-100 (C-130) Hercules aircraft for the Mexican Air Force.  The program is contracted through the Canadian Commercial Corporation (CCC) under a memorandum of understanding (MoU) signed between the governments of Canada and Mexico in November 2013.  Under the terms of the new contract, the company will be responsible for the installation and integration of Rockwell Collins' advanced Flight2 digital avionics suite.  Cascade Aerospace will also be responsible for delivering operational and technical training for the Mexican Air Force personnel at the company's facility and headquarters in Abbotsford, British Columbia.

Research on new technologies to help security analysts defend networks and systems from attacks has unique challenges --- the ad-hoc nature of attacks and their mitigation makes formal modeling elusive; the diverse threat scenarios of organizations makes a one-size-fit-all solution unlikely; and the lack of data and production deployment to test research prototypes makes evaluation extremely difficult. In this talk I will describe the unique approaches we have been taking to address this problem. Since algorithms and tools that arise from this research are intended to help the tasks performed by human analysts, it becomes a pre-requisite for researchers to first understand how analysts do their jobs, and identify the key obstacles and bottlenecks for performance. I will explain how we designed/built the SnIPS system for intrusion analysis by eliciting expert knowledge through ad-hoc interviews, and the formulation of a customized Dempster-Shafer theory to capture how humans deal with the inherent uncertainty in this reasoning process. I then explain how this led us to eventually adopt an anthropological approach to address this research challenge.Anthropology is a social science well known for its long-term participant observation method in which researchers spend substantial amounts of time living/working together with the subjects of study, as participant observers who take part in the daily lives and challenges of those they study, giving them a more empathic perspective understanding of their views, practices, and challenges. I will use the examples in my past eight years' research to explain why this type of ethnographic fieldwork is crucial and could be a very effective method to extract the "tacit knowledge" embodied in the practices of security analysts. Joining the "community of practice" of security operations will enable researchers to access the tacit knowledge, make it explicit, subject it to systematic analysis and modeling, and yield algorithms that execute the knowledge in an automated fashion. I will also talk about "unexpected findings" we are still deriving from on-going anthropological fieldwork at multiple security operations centers. About the speaker: Dr. Xinming (Simon) Ou is an associate professor of Computer Science and the Peggy and Gary Edwards Chair in Engineering at Kansas State University. He received his PhD from Princeton University in 2005. Before joining Kansas State University in 2006, he was a post-doctoral research associate at Purdue University's Center for Education and Research in Information Assurance and Security (CERIAS), and a research associate at Idaho National Laboratory (INL). Dr. Ou's research is primarily in cyber defense technologies, with focuses on intrusion/forensics analysis, cloud security and moving-target defense, mobile system security, and cyber physical system security. Nagi Gebraeel Discusses Predicting Performance & Failure of Complex Systems

Industrial and Systems Engineering

Nagi Gebraeel, associate professor in the H. Milton Stewart School of Industrial and Systems Engineering at Georgia Tech, conducts research in the area of detecting and preventing failure in engineering systems as they degrade over time. The goal is to avoid both expensive downtime and unnecessary maintenance costs. "We could be talking about a fleet of airlines, trucks, trains, ships -- or a manufacturing system," Gebraeel said. "In any of these cases, it's extremely useful for a number of reasons to be able to accurately estimate the remaining useful lifetime of the system or its components." In one project, Gebraeel and his team worked with Rockwell Collins -- a Cedar Rapid, Iowa, maker of avionics and electronics -- to monitor and diagnose the performance of circuit boards that control vital aircraft communications systems. Since the exact time of component failure is unknown, airlines are forced to anticipate when replacements are needed. Scheduled maintenance can result in replacement of parts that still have usable life. Using circuit boards until parts actually fail will resulted in unplanned and expensive downtime. As Gebraeel methodically exposes an avionics component to heat and vibration, he employs a network of computers and sensors to record and analyze data on the degradation rate of the part he is testing. If he can reliably predict the failure rate of a component , he can help airlines replace parts at the most cost effective time. In another effort, Gebraeel has developed an adaptive prognostics system (APS), a custom research tool that allows him to investigate how quickly components degrade under vibration and other stresses. Gebraeel and his team can use the APS to can test a complex system -- such as a gearbox -- by using multiple sensors in a triangulated pattern to detect the frequency signals coming from individual components. Gebraeel is currently in talks with a major airline to use APS to analyze critical engine components. The aim to be able to predict engine wear rates in ways that will help optimize aircraft maintenance procedures. "There's a real need for information about the remaining life of components, so that users can find the economical middle ground between the cost of scheduled replacements and the cost of failure," he said. "Think of the everyday problem of whether we really need to replace vehicle engine oil at 3,000 miles. If we replace it early we sacrifice some useful time, but if we replace it later we risk engine damage. It's very useful to have detailed information about degradation in a system over time."
